/5 frame with R100 upgrade. Earles fork front end..currently no brakes, electrical, lights and missing kick starter teeth. Also need to change from Bings to Mukunis...and rebuild all the shocks.

The wonderful bike as it arrived off the truck
Of course it was 9 at night, cold, and I was tired so I just checked for shipping damages and signed off with the shipper.
Looks like the pictures in the ad..clean, original, 1984 R80G/S.

Tank off
Now you can get a good picture of what lays ahead. Some was expected with a 30+ year old machine...some was not as advertised.
The main wire harness is spliced and routed incorrectly. The rear shock was shot - expected. The rear of the main frame had surface rust.

Bike from the rear
G/S aficionados will recognize the tires. The original Metzler Saharas from 1980's. Hard with cracks in the grooves.

The original muffler system in decent shape...at least at this stage.

Tranny and rear swing arm out
Now we're getting into the guts of the bike.
With the tranny gone, you can see where the oil pump was leaking a little. Not enough to be obvious but enough to coat the lower inside of the case.

Rear subframe off
Not the usual way to take a G/S apart..the #$%#$ exhaust system is frozen in place. Time for HEAT, PB Blaster and the BFH.

This is where the exhaust system is SUPPOSED to be gone..still there. Frozen nuts and bolts all over.

Main Wire Harness
Because BMW decided to route the main wire harness between the front fender and lower triple clamp, the harness can get pinched. Over time this can lead to an internal short. If nothing melts, you have a series of mysterious shorts you can't find since it's inside the plastic covering.
In this case, they decided to graft the 2 sides together and then route it to the side..where it can get pinched by the lower triple and frame ;-((

Muffler off
One step at a time..muffler finally gave up with no damage..now for the collector...different story

Rear Brake drowning in fluid
Even a short ride in the parking lot would have told the seller the rear brakes were gone...nothing happening.
Pull the rear wheel and we have hypoid fluid leaking in through the brake shaft and coating the shoes...and everything else.
New O rings on the shaft and new shoes and springs coming.

Rear Brakes
All the oily parts for the rear brakes. Some people like to spray the shoes with gas or kerosine, then lite it and see if they can burn the oil off.
New shoes in this case.

Throw out bearing
Another defect a short ride might have exposed.
When the tranny was pulled, the rear throw out bearing came out in pieces. That "crunchy" sound and squeal were a good hint that something wasn't right.
Upgrade this to the later model GS version.

Rear engine leak
This is what a leaking oil pump housing looks like...no spray around the top but oily messy dirt below the flywheel and covering the rear motor deck.

Crushed wire
When they took the front end apart to fix the main harness, no one was checking the turn signal routing...the right side got pinched between the nut and top of fork...crunched the wire harness and generated occasional shorts.

NOT the way to do this
Needed to get the wheels down to Roadrider for new rubber and the front forks and rear Fox to Catalytic Reaction for rebuilding.
The collector seems to be welded to the headers so I was forced to do the stupid thing and support the engine with the center stand and jack while I continued the work.

Ugly balancing act
We didn't have an earthquake so it stayed in place.

Steering Head races
Punched the steering stem down and pried the top bearing out...grease came from the original dinosaurs! Notched, a little rust, and glue instead of grease.
No way this could turn in a parking lot so another bad thing not disclosed.

Uh OH!!
When ever you pull the valve cover and see the sides of the heads are very different colors...expect the worst.
The bike had the original air emissions plumbing from the last ice age. May have helped with emissions but it definitely caused heads to run HOT...not a good thing at all.

Valves digging for China
When heads always run hot, the valves try to dig a hole through the head towards China..called valve recession.

Finally had to cut the collector off so I could get the headers off..now the heads and pistons/cylinders are off. Down to short block in a frame.

Frame
THE Frame..still straight...can't salvage the VIN stickers from BMW but at least this one also has the VIN stamped in the frame so the powder coating won't matter.

Ready for rear main seal and oil pump cover seal.
If you're down this far..might as well spend another half hour and replace the main too.

Down to the motor
2 days later..all apart with parts off to get repaired, cleaned, powder coated, welded, or replaced.
Rear main seal, oil pump cover O ring and clutch plate replaced so everything in the back end is ready to go.

Right side rod bearings
The ad said stored inside for a long side....that's great for some things like paint and other parts that don't get exposed to the weather.
But when you don't change the oil for a decade or so, moisture accumulates in the engine and starts to work on some parts..like rod bearings.
Striations and pitting in the metal. At least this is a sacrificial part so the rod and crank journals were still OK.

Replacing decade's old rubber and front wheel bearings. Nice Metzler Sahara 3 tires

I have yet to figure out what BMW was thinking with the thin, small original plate that is supposed to protect the oil pan.
Thankfully, the R100GS plate is thicker and cover more of the engine and exhaust headers so this upgrade is definitely worth the search to find one since they are now NLA from BMW.

The BUILD begins
Powder coated frame with head bearing races installed

Now have the rear brake switch, brake lever and center stand installed..time to flip it over

Since no center stand springs or front/rear wheels yet, you need to add a strap to keep the center stand from collapsing when you turn it over.

Rebuilt forks
Catalytic Reaction did a great job adding and tuning the front forks. New seals and added Gold Valve inserts

Steering stem installed, gators installed, forks in place, stainless frok brace installed.

Front axle installed
To make sure it all lines up, the front axles is installed and the front brace bolts tightened.

You can see the center stand, brake switch, strap and foot pegs installed

Now have a 3 point machine for stability..front wheel is waiting for the EBC front floating brake rotor

Another clue for the clueless
I learned to always suspect every bike that comes in especially with you find the basics are not the same as represented.
Another example is the oil filter.
Whenever you take off the oil filter cover, the first thing you should do is take the fat white O ring and roll it between your fingers. You should feel a flat spot on both sides which means the cover was seated properly to ensure full oil pressure to the engine.
In this case, there was barely a hint of a flat spot on either side. On the right is the oil filter cover with a gasket which pushed the oil filter cover out enough to almost eliminate the oil pressure and kill the engine.
Common error is that some people think that just because BMW includes all these parts in the Oil Filter Kit, that you should use all of them. SOME models do use the gasket, others don't. Always go by the O ring coming out..and if it's properly crushed, put back in what came out in the same order.

Engine in
I usually start with the short block since it's easier to maneuver into the frame without scraping the paint,,lighter too ;-)
Get the engine spacers in the proper slot and torque the rear rod...front still has crash bars to install.

Tranny in
Grease the input spline, install the neutral switch, install the tranny wire harness and slide it in place. Lower left bolt gets the ground wire.
Not too bad for 3 hours work.

San Jose top clamp
Since it's so hard to find a more substantial top triple for the G/S, I usually take a stock San Jose billet triple and have the front clipped so the G/S headlight nacelle will fit.

New triple
New upper installed. Solid front end now.

Handle bar with grips
Always easier to mount the handle bar controls and heated grips with the bar in your lap. Holes drilled, wires run, and grips mounted.

Heated grips
Now that the grips and controls are on, time to mount the heated grip 3 position switch and start wrapping the wires to the bars.

Swing arm
Remove the drive shaft from the swing arm, powder coat the swing arm, re-install the drive shaft and install new swing arm bearings

Swing arm boot
Now is the perfect time to install the swing arm boot. Real PITA to try this with the swing arm installed in the frame.

Rebuilt, revalved, and recharged Fox rear shock. My bad in not taking the spring off for powder coating but some touch up paint will cover the rub marks.

Swing arm and rear shock installed. Swing arm pivot pins torqued down but just bolts in the shock since it must come back out to install the battery.

New O rings on the brake pivot rod to cure the fluid leak. New set of brake shoes and springs. All cleaned up.

Add the subframe
Assembled the rear subframe, fender, rack extension, and lights separately. Now it's a simple 4 bolt installation.
Total time to this stage - 6 hours.

Balance set of rods
You can see where some metal was removed from the bottom. I've seen up to 10 grams difference between the 2 sides. Now I have a speed shop balance the rods, pistons and wrist pins to less than 1/10th of a gram..about the same as a race engine. This can help even an R100 engine smooth out at speed.

New Valeo starter
Replaced the tired Bosche with the current Valeo. Spins the engine faster, lighter, and uses fewer amps.
The current version has an internal brace to keep the magnets in place and they changed the way the magnets are glued to the housing.

Get to use allen head bolts so easier to install..

Nice EBC floating front rotor is one part of the system to help the G/S stop better.

Drive Shaft bolted in
Drive shaft bolted up to transmission. Used Blue Locktite and the short bolts with no split washer. Then wrestled the #$%# boot on. Install strap and the drive train is finished.

Pretty brake caliper
A bit of bling but it really works. The 6 piston Harrison front brake caliper is a direct bolt-on. Make sure you properly space it in relation to the rotor.

Mounted with the correct spacers between the caliper and fork leg boss.

Drive shaft bolts on
Bolts on with a dab of blue locktite..short bolts with no split washers. Then the boot goes on.

Front brake
Options for the front brake..the 6 piston Harrison pictured and some HPN custom 320mm rotors and calipers. etc.
I've used Harrison's for years..the only drawback is the life of the pads..they last maybe 10K miles but the stopping is 2 finger so that's the tradeoff.

Original brake master cylinder
Remember the ad for the bike said never down...well this scar on the reservoir didn't happen from sunlight.

New Master Cylinder
The old one was suspect so the only choice was a new 12mm master cylinder

Clutch throw out arm
Often overlooked is the small roller bearing in the actuating lever. Often gets rusty and hangs if not greased properly. Can be a cause of heavy clutch pull but everyone thinks clutch cable first. Can be both.

Lots of electric grease
A G/S can hopefully spend time in the dirt, rain, fog, and mud. The last thing you want is to have an electrical part go bad and you have to unplug something...and it won't budge without breaking something.
A little grease on all the connections every other year or so can save a lot a #$%#$ words later on.

Battery tray
In and bolted down.
This is where you find out if you remembered to install the bottom rubber insulators on the bare frame way back when or do the contortionist thing and hold your tongue just right to get the nuts on from the bottom.

Cross over fuel line
Started using the plastic gas line from Bing a while back when BMW outsourced the black braided OEM stuff. Some of BMW's line was fine but some was a tad bit oversize so you has to use tie wraps or small hose clamps to keep it in place.
The Bing line works great and holds on tight.

Air box and gas line
Route the gas line between the air box and the case. Remove the starter cover so you can easily install the breather tube.

Bolts for the airbox
Replace the standard bolts with hex heads makes it easier to install and remove. Don't forget to install all 3 spacers.

Electrical components in
Time to install VR, Ignition module, coil and plug all the wires in.

Seat lock
Installed but still loose since it must be adjusted to match the seat. Improper adjustment means extra pressure and the plastic housing WILL break.

Right cylinder
Media blasted and measured. New stainless tubes add a little bling but will never rust.

Right piston
Cleaned and balanced. New Nikasil rings with proper gaps.

Piston/Cylinder
Personal preference,,,I install the piston into the cylinders before mounting on the block. Just easier for me.
Add a thin film of Hondabond, Hylamar, Yamabond, RTV to the base. Make sure that none gets into the top holes where the small O rings go..that's an oil gallery and you don't want to plug that up.

Ready to go on
I started doing some different a few years ago..I use assembly lube for the push rod seals..both on the tube and on the seals.
Since this is subject to constant expansion and contraction from heat and cold, something has to give to keep a tight seal. Glue something together and eventually something will give and pull away...and leak. This gives the pushrod the ability to move in and out while the seal stays in place. Seems to work for the last 100 miles on a couple engines.

Cylinder going on
TDC, push the cilynder on, hold the rod up and push the wrist pin through the rod. Time for a new circlip. Most have a curved side and a straight side...some you can't tell.
Clip on and push the rest of the way home.

Head gasket
New head gasket..make sure you use the proper one..not the R100..extremely similar.
Writing to the outside, push rod holes to the bottom. You'll know if you put it in backwards because the push rods will rub in the head gasket because the bottom holes don't line up.

Refurbished heads
Media blasted, new valves, guides, springs, seats, etc. Exhaust threads chased so everything goes together with no issues.
If you take off the emissions plumbing, make sure you plug the hole in each head with an R1100 oil drain plug and crush washer. If you don't, you'll get a loud reminder the first time you start the engine.

Head on
Head on and push rods installed. The rocker arm shoulders are removed so I could install the quieter later model version

Rocker Arms
Later model rocker arms.. Dot on top is to the front and the slots are pointed to the outside.

Later version rocker arm and torqueing the head
Look in any manual for the 3 stage torque values. I vary them slightly. First stage is 10 lbs. Then I check for up and down play in the rocker arm. Should be none or minimal. Early versions of the rocker arms can really display some vertical movement. If os, then loosen one or both nuts and try using your other hand to squeeze the rocker arm top and bottom while torquing the 2 nuts.
I use 19 lbs for the second stage and see how slow I can do it. You're squeezing aluminum head, head gaskets, O rings into the case so a lot of things are adjusting. Slow torquing allows the forces to spread. Same for the 3rd and final stage of 25 lbs...no more than 25 or you increase the risk of pulling a stud out of the case. Then you're in the world of Timecerts or Helicoils.
Finished torquing, then make sure you're at OTC for that side and adjust the valves. Personal preference is slightly tight on the intake and slight loose on the exhaust..but that's me.

Air box on
Attach the breather hose while the air box is free, route the gas line and install the three bolts to hold the air box down. Then install the air snorkels. Make sure the snorkel outlet is snug in the groove in the air box outlet. Then the metal ring for the carb tube. Don't forget to add 2 timing plugs for the holes left from the emissions plumbing removal.

Recent tune up??
The ad said recent fluid change but what came out looked and smelled pretty well cooked. If he couldn't tell the truth about the fluids, well it carried over to the air filter too.

Clutch handle bushing
27,000 original miles won't cause this. Tried to get a good picture of the plastic bushing on the clutch handle.
Notice the top left of the plastic insert. It's worn to about half the normal width. The mounting pin would rattle around inside and the lever would move all over the place whenever you pull the clutch handle. I've taken bikes with over 100K miles apart and never seen this kind of wear.

Last stainless steel push rod tube
For some reason I was short 1 tube and had to wait almost 2 weeks for this one to come from Europe. Installed the tube..ready to finish the engine.

Head and rocker arms finally on.

Carbs
Time to attach the carbs and new cables.New spark plug wires with the right one shortened so it doesn't tangle with the carb cables or under the tank.

Crash bars
New right side bar from a later model GS..has the mounting tabs for the oil cooler which is a perfect platform for the new Stebel air horn...no more "beep, beep".

With the side stand loosely attached. Have a dozen "side stand fixers" being fabbed up so no more "extend and pray" side stand deployment issues. Will be added as soon as they come back from the powder coating.

Rebuilt Speedo
The "new, original" speedo had stripped internal gears and the plastic speedo connector was glued together with something like Elmer's Glue. Palo Alto Speedo had been rebuilding my instruments for decades with great results.

The joys of fabrication
Assemble, mark, disassemble, modify, assemble, test, remark, disassemble, modify...you get the idea. Need some space for the cables between the upper triple and the back of the headlight nacelle.

Late model GS windscreen added
The optional windscreen. Does a decent job of keeping the wind off the body at speed.

Now have some space for cables and wires..
Time to test and see if there is enough space...if so, then finish the edges for appearance.

And now there's enough space for all the cables to route properly without pinching.

Stebel horn brackets
Had to fab the brackets to mount the Stebel air horns..the one on the left is for the this G/S..the right one for another with a '92GSPD tank with a lot less room to work with.
Off to the powder coater.

The cause for a 5 DAY DELAY
All the electrics hooked up, gas tank on, ready to fire up the engine for the first time.
All the lights come on, choke on, hit the stater button, bike starts.....and the #$%&% oil pressure light STAYS ON!
Immediately shut down the engine and hope the engine is OK.

Christmas time
Big boxes from UPS are always a good thing. More toys and stuff.

The REASON
I was trying to get the bike ready for Quail Lodge Motorcycle show but with the oil light staying on..no way was this bike moving a foot off the workstand.
The first thing you do is check the oil level..fine
Then you check all the wiring...all checks out.
Then the oil pressure switch..fine but replace it anyway. No joy
Then you suspect the $2K O ring at the oil filter. You pull the filter, measure, install again, no joy, pull the filter again and replace after more measurements, still no joy.
Maybe the oil pickup is plugged so drain all the oil and drop the oil pan. The oil pickup is fine..everything tight.
Fill with oil..start bike..oil light still stays on.
Find BFH and think hard about where to throw the thing but take a walk instead.
Take out the G/S wire schematic and trace wires, reread the manual for the 40th time to check the oil circuitry.
Valve covers off and I have oil all over the place as expected so #$%#$%.
Then I button everything up...again, start the engine and this time let it run. Since I don't immediately shut it down, for the first time I notice the neutral switch light has gone out with the bike just sitting there but the oil pressure light is still on...huh?!?!?!
Start tracing wires but nothing makes sense..until I look at the wore colors.
These are new wire harnesses from the factory..who ever checks all the connectors?
Notice something in this picture.? The wires in the lower connector are REVERSED. This caused the neutral to act like the oil pressure and vice versa. A 2 minute fix to reverse the wires in the connector and all is finally right with the world.
So when someone says start with the simple possibilities first, remember to also include the totally unexpected.

A set of NOS G/S saddle bags..which according to BMW are now NLA.

A set of 50 watt driving lights attached to the headlight nacelle. When turned on, this creates the triangle effect recommended by the long distance riders so other drivers notice you..also adds a decent amount of light for night driving.

Now you're down to the little things..small brackets and testing things for fit and function...all the lights and switches work..then you put on the seat...or try to and find out the little solo seat brackets are NLA from BMW. So off to my dear old fabricator

And now I have solo seat brackets for the R80G/S
Had 10 sets made up so this won't be an issue again. This is specific to only the R80G/S and the occasional R80ST that switches to a solo seat.

So now you can finally sit on the bike...
And you immediately sink to the ground...and the test ride is like being on a porpoise or pogo stick.
So back to the shock guys and find out the seat is great if you only weighed about 100lbs! Well those days are long gone so we go through a stack of springs and find the right one..rated for 400lbs. Now she rides like a dream!
Now the last problem is the right side saddle bag bracket doesn't line up..another day with the fab guy since this is another NLA part.

Going a little crazy with the engine
One of those childhood things left over from 40 years ago..the tricked out engine.
Ported, polished heads, Shrick cam, balanced stuff. Upgraded to Motronic electronics so it will get a chip, and a lot of polished parts for the bling factor. It's under the hood so just the mechanic and i get to see it.

After a long time of sitting
4 layers of paint removed..and then it sits for almost 2 years..time to get this project back in gear

But have new parts from most sitting back in Foster City

We now have all the major body parts in one place ready for another media blasting and the start of a new paint job

Sagging headliner
Fortunately I have a new interior sitting back home. Decided to have the sunroof welded in so I can claim back some headroom. Never used it much anyway.
K100RS SE re-restoration - or how many times does it take to get it right ;-))

Look familiar..why not build the engine AGAIN ;-(
This is what happens when you believe some Ebay sellers. I was fortunate in some respects when I forgot to hone the cylinders when I rebuilt the engine the first time...rookie mistake. Since clouds of smoke shouldn't be part of the picture, I tore the engine down to bore and build back up. But when I dropped the oil pan, I saw some major chunks of metal and that dreaded coppery sheen on the oil. So everything comes apart. That's when I see the spun bearing on #!.

The third (final) engine block
Rather than take a chance with the old block laying under the bike
frame, I get a low mileage short block and everything goes to my good
pal Armando who will line bore the block, mag and mic the crank, balance
all the rotating mass parts..essentially blueprinting the engine.
So this is the new block,,honed, line bored, washed, ready for the crank and internals for reassembly.

My wonderful head
Decked, ported a little, new everything..and mistreated with 200 miles of oil pouring past the rings. Time for a clean up and getting it ready for its new engine block.

The original condition
As well as a bent frame, both wheels, headstock, and center stand. Dried out valve seals and a loose valve guide or two killed a lot of bugs as you rode down the road.

Great machine..but needed a clean title frame, wire harness fix, 3 spoke wheels, and a little more power.

Upgrading to '91 K100RS 4 piston front calipers and floating brake rotors

Time to start adding the body work
just as soon as I finish up the front brake upgrade

IT RUNS!!!
Finally got the engine started after replacing the frame, wire harness, various bits and pieces..and then forgot to replace the busted ICU with the new one ;-)

Back to the timing chain again
So when you finally start the engine after all this effort and time - and when you don't replace the timing chain guide rails the first time around..the motor makes this unpleasant and expensive rattling sound...so you get to take the motor apart and do it again ;-((

Missing front fender
Off on the maiden ride...stopped at a stop light...and the car in front decides to back up!! Hit the horn and pulled in the clutch. Didn't fall down but he still backed into my front fender. It's plastic so it didn't break but it did crack the paint in about 15 places so off it goes to get repainted.
